Dang Ron1n, this is getting interesting (not in a good way unfortunately). I'm really curious to see what the dealer reports. Do you have a hypothesis of your own at this point?

I'm afraid I don't. At the dealer now waiting for my SA. :P Got both limp and DPF errors on the way here, too.

Thank you, genius. The tune has been off...this was driving the car stock. I wouldn't take the car to the dealership with the tune (and it's been off for several days now, too).

Well, just got 3 emails with the following:

{{191JCOCHRELL}}
Customer No. 46339

SPECIAL ORDER PART# DESCRIPTION QORD
BM18-20-7-793-677 CLAMP 1

SPECIAL ORDER PART# DESCRIPTION QORD
BM18-30-7-793-678 GASKET 1

SPECIAL ORDER PART# DESCRIPTION QORD
BM18-30-7-808-655 AT-DIESEL PARTICULAT 1

I'd say that last part is pretty telling....they haven't called yet, though. Does anyone know whether or not there's some sort of longer warranty on parts specifically designed to meet/exceed CARB requirements?

As some additional information, it appears there was soot buildup in the DPF, presumably from a lack of long distance driving. The car needs a good run every once in a while to flush itself out.

Makes sense. So are you going to rethink the tune due to your driving habits?

The buildup of soot can (and will) happen if the car doesn't have the opportunity to do the regen. Whether there's a tune on the car or not, it's an inevitability (something BMW needs to work on and account for, imo).

Yes and no. Your tune increases the rate of accumulation which leaves you with a smaller window to obtain complete regen. The alternative I guess is a smaller diesel. So I guess you are going to keep the tune and remove the DPF and SCR? Or maybe the tune needs to be rewritten to allow more frequent regeneration.

Ideally, I'd love to dump the whole exhaust and make it a 'Euro' car, but I don't see that happening anytime soon.

What do they define as "long distance driving?" I have a 25-mile commute (each way) during the week, about half of it highway. I hope that's enough.

I know I get a few regen cycles, but every couple of weeks I'll hear the fan kick on after shutting off which I think means it was in the middle of a regen cycle when I shut it off.

Ok...so I've got word that the part is swapped out and the car is back to it's normal self (I'll know after I pick it up..won't be until tomorrow morning). What was happening is that the soot build-up as a result of a lack of decent regen cycle created backpressure on the exhaust, causing all the other problems I was seeing. I'm still waiting to see what sort of timeframe and length should be needed in order to prevent the build-up in the future, but my guess is a good 50-60 mile drive once a week should be sufficient.

here's some info. From my experience (i'm monitoring regens on an OBD reader), they take about 10 miles. The "art" is in knowing when a regen takes place, and keeping an constant minimum throttle setting during the regen. "Racing" the car is about the worst you can do, each time you come off or reduce throttle too much, it stops regenerating.

I wish there was a clearer indication of when a regen is taking place. They seem to have very specific parameters to achieve the best regen, but if it's difficult to tell when a cycle begins, how do you know when to adjust your driving habits?

It seems the only way I can tell is my fuel economy will suddenly get a bit worse. And there have been plenty of times where the regen starts at an inopportune time-- like after I've been driving 30 miles, and the regen starts just a couple minutes before I hit stop-and-go traffic.

Yesterday I did get a complete cycle on the way to work though, as I saw my fuel economy get worse for most of my highway commute but went back up right before I pulled off my exist. So hopefully one cycle will clean up any build-up.

I picked up the car this morning, and I thought I'd share the notes on the tech sheet. I think there's some good solid information for all of us, regarding regen, backpressure, etc.

Also, the car is running amazingly well. Better than I've felt in a long time. My guess is that the DPF has been sooted up for a bit, and it just continued to build up, causing the eventual degradation of performance. Both stock and tuned, the car is even more fun to drive than I've remembered in a while.

I bet. That is a significant change in back pressure.
